It it quite common for the intercooler pipes to split, usually the one that goes to the throttle body. Remove it and give it a good inspection for small splits, usually under the top bend.

Maybe the throttle controller plug is not seated properly or the wiring pins are loose? As above unplug the controller and try it for a while or even just unplug it, giving it a good clean, check connections and try again.

Legally I think you can go to 50mm bigger overall diameter but most people go up a size (usually 20-25mm larger diameter) without noticing a lot of difference. Bigger you go, more fuel you'll use, more power to turn the bigger/heavier tyre etc etc. If you plan on towing a lot, especially heavy loads...

Also check out the ARB poly tanks. They have a great reputation, light, not too expensive and very robust. Haven't heard of anyone that has had a leak, unlike the metal style ones that seem to have the odd leak along a weld.

Doesn't matter what max temp is, if yours was constantly 95 and now is 105, something has changed.

I've removed and reinstalled heaps on the wheel well flap when changing my filter. I just use a sharp metal pick to get the centre bit out a few mm, then get my side cutting pliers to pull them out. When re-installing just separate the 2 bits, install the base then the centre part.

Undo 2 bolts, flip it round and put bolts back in. Make sure you mark/measure the original position in case you need to put it back. When reinstalling, spend some time lining it up, there is quite a bit of adjustment and it's easy to not get the alignment correct.

Another thing to check, when the tailshaft was removed to take out the balancer, maybe it wasn't re-installed straight? The guy who built mine used some 150x6mm Alminium C channel, lined up with existing chassis tray mounts. Then managed to squeeze in a 960mm wide drawer in between.

Well that I can't help you with! What area are you in, people here can probably advise a reliable mechanic. There is no way to test a lead frame assembly without Ford tools, even then it's not guaranteed. They were known to have wires chafing (or similar?) in the gearbox and cause all sorts of issue...
